What you probably did was not get the mainspring on the hammer roller & in between the sides of the lower tang hammer slot. If it was off to the side enough when you levered the gun, the mainspring tip can get bound up inside the lower tang slot. As you lever it, or pull the hammer back, cocking...

OK, I just looked in a 1905 Marlin catalog & I see the rocker spring you describe that is insered into the rocker itself kind of like the extractor springs of the same guns. However the 1897 catalogs do not even list a spring.

I have to agree with Jim, that the sear tail should be shorter than full length. In measuring my original, the sear tail is only 1.070 from the rear of the spring itself.
